Situation:

A 9-foot-wide by 6-foot-6-inch-high culvert beneath a busy road had experienced severe deterioration, particularly along the invert. Extensive corrosion had led to large sections of compromised steel and areas where pipe material was completely missing.

The structural integrity of the culvert was at risk, and traditional rehabilitation approaches presented limitations. Additionally, the culvert’s shallow cover beneath the roadway increased the need for a fully structural solution capable of handling traffic loads.

Solution:

Abel Recon, a Sprayroq Certified Partner, developed a rehabilitation approach that addressed both structural and hydraulic requirements. Instead of installing a flat invert, the team designed a thinner, curved concrete base to replicate the original culvert geometry. This ensured proper flow while allowing roadway loads to be effectively transferred into the SprayWall liner system. The newly placed concrete was grooved to enhance adhesion and resist hydraulic pressure, and the liner was contoured to integrate with existing drainage features.

SprayWall was then applied at a fully structural design thickness of 960 mils to accommodate the culvert’s size and shallow cover. A flow-through bypass system maintained continuous stream diversion during construction, while a controlled weekend bypass helped manage site conditions and support the long-term performance of the rehabilitated structure.

Results:

The culvert was successfully rehabilitated without excavation, restoring both structural integrity and hydraulic performance. The curved invert design improved flow conditions while enabling effective load transfer through the SprayWall liner.

The 960-mil SprayWall application delivered a fully structural lining system capable of supporting roadway loads despite minimal cover. Strong adhesion between the liner and the prepared concrete substrate enhanced long-term durability and resistance to infiltration and exfiltration.

Through careful sequencing and bypass management, the team maintained continuous flow while creating the proper conditions for an efficient SprayWall installation.

Conclusion:

This project demonstrates how complex culvert rehabilitation challenges can be addressed through collaboration, engineering precision, and the use of fully structural lining systems.
